How to Build a Spindle Sander by Mark Dunne
Sure, you can chuck a sanding drum into your drill press, but it's not designed for the pressure of sidewise torque over long periods of time and you can damage your drill press if you use it more for sanding than for drilling.
You can even install a standard drill chuck on your lathe and attach a sanding drum to it, but if you aren't extremely careful, the sander can pull the work piece out of your hand in the blink of an eye, and can sand your thumbnail clean off in a very painful second. (Don't ask me how I know this.)
And using a handheld portable drill or rotary tool just isn't quite as precise as a stationary sanding device until you get the hang of it, but even then, it can be quite tiring holding heavy objects in mid-air all day if you do a lot of sanding and shaping, like I do.
But this dedicated spindle sander is quick to assemble; won't care if you torque it; allows you to rest your wrists on a table; allows for better sanding accuracy; and saves wear and tear on your thumbnails.
The motor support is simply an open box of plywood which is screwed to a larger plywood base. There are two slotted pieces which are held in any desired position by Carriage Bolts and Wing Nuts and the table is attached by corner irons and screws. If you don't happen to have an old 1/4 horsepower motor from a dead appliance lying around, you can usually find some of varying speeds at thrift stores or surplus stores in the tools section. You can even find them in pawn shops where I found mine.
To build the motor support for your sander, use 3/4" plywood for the entire project.
Sander Base and Table Top
Cut 2 pieces of plywood 16" x16" square, and cut a 4" diameter hole directly in the center of only one of them. The one with the hole is the table top of your sander. The other piece will be attached to the bottom of the motor housing box by 4 screws and is the base that everything will sit on when completed. Round off the corners of both pieces so you can maneuver around the sander without catching your clothing on a sharp corner.
If you often have a need to sand very small pieces, you can cut optional "zero-clearance" 16" x16" table overlays out of 1/4" plywood with smaller diameter holes of varying sizes for use with smaller sanding drums, so that your work doesn't fall through the hole if you lose your grip on it. Just clamp them onto the existing table when needed.
Motor Support Box
The bottom of the box that will be holding the motor is 5.5" by 8.5". Center this piece on the 16" x16" base. Mark and drill 4 screw holes on the 16" x16" base for attaching the completed box later through this bottom piece.
The sides of the box are 5.5" x 9.25", so cut two of these. They will be attached to the end grain of the box base with carpenter glue and clamped until dry. Measure 7.5" up from the bottom of the box and chisel a square hole on both pieces for the 3/8" x 2.5" carriage bolts. The carriage bolts will fit in from the inside of the box, with the washers and wing nuts on the outside of the box. These wing nuts will be used for tightening and loosing the table top for raising, lowering and tilting it.
The top of the box is 5.5" by 10" but with a 2" diameter hole drilled into the center of it for the shaft of the motor to poke through. This top will fit across the end grain edges of the side pieces, for supporting the weight of the motor, and is attached with carpenter's glue and clamped until dry. There will be 4 holes drilled into this piece to match the holes in a 16-gauge 5" x 5.5" Steel Plate that line up with the 4 threaded rods running through the housing of the motor itself.
**You should now have a simple 4-sided box created, with 1square hole on each side 7.5" from the bottom, a 2" hole on the top, and 4 screw holes in the bottom to attach it to the base.
Slotted Pieces
Cut two 5.5" x 12" pieces. Starting from one of the 5.5" edges, cut a 3/8" wide slot down the middle of the board that is 7.5" long. Cut this 3/8" slot on both pieces. This is the slot that the 3/8 x 2.5" carriage bolts will ride in for adjusting the height of the tabletop to equalize wear on the sanding drum. It also tilts 90 degrees to expose the drum for freehand work, or to change the size of the drum, reload the abrasive on it, or to clean the sawdust out of it and the motor.
On the edge opposite the slot opening, attach two 2" corner irons on the outside surface of each piece, about a half inch in from the edge. These are for attaching to the underside of the sanding surface table, which is the 16" x16" piece with the hole in it.
Round the corners on the slot opening ends so that it will look nice.
**Now you can hang the motor in the box.
Hanging the Motor
The motor is mounted vertically by substituting long steel 3/16" rods that are threaded at each end for the long bolts that normally hold the motor end shields in place.
The threaded upper ends of the rods pass through the holes drilled in top of the box and also through the holes drilled in a 16-gauge 5" x 5.5" steel plate steel plate. ("Upper" meaning when in the vertical position with the shaft on top).
Four 3/16" nuts are required per rod. The first nut is threaded on the rod at the bottom of the motor; two of the nuts are threaded on each rod below the top of the box, with the fourth one threaded on top of the metal plate. These are to space the motor from its support; to adjust it for height so that it does not bind; and to hold it hanging in the box. Note that the rods serve as bolts to hold the motor and shields.
All you need to do now is add a sanding drum. It can be any desired diameter and should be the kind that has a tapped hub which will screw onto a threaded motor arbor. Or you can add a screw-on drill chuck and easily attach drums from large 1/2 drills or those from tiny rotary tools.
And now you have a spindle sander that should make your life, and your thumbnails, painless.

How do I install a ceiling light fixture using an existing hole when the hole is too big?
I tried to use the existing electrical box, but one of the mounting screw holes is stripped and the box is barely able to stay in place because the original work was done very sloppily and the hole is too big. Even if I can get around the stripped threads on the screw hole, I'm afraid to hang anything from the box for fear there is not enough edge surface attached to the drywall, and therefore will not be able to handle any weight, let alone the weight of a metal-framed, small chandelier. The existing box is white and uses a U-shaped, metal brace on the inside of the wall which the box attaches to using two slotted screws. I tried to use an "old work" box from Home Depot that uses three "ears" or flaps that rotate into place when turning the screws, and act like little vices that squeeze the drywall between the flaps and the outer flange. That didn't work because the hole is the same diameter and the outer edge of the boxes flange, so the whole box went right through the hole!
First remove the old box! It is not designed to hold up the weight of a Ceiling Fan. Go to Lowe's, Home Depot, Ace, where ever and get a Raco
